Why 6061 Dominates General Machining
6061 hits a sweet spot that makes it the default choice for the vast majority of machined aluminum parts. It has good strength (tensile around 45,000 psi in T6), excellent machinability, good weldability, solid corrosion resistance, and wide availability in every form — round bar, flat bar, plate, sheet, square bar. It is also the most cost-effective structural aluminum alloy.
For fixtures, brackets, structural components, enclosures, frames, and general machined parts, 6061 is almost always the right answer. The strength is sufficient for the vast majority of applications, and the machinability makes it fast and economical to work.

7075 was developed to meet aerospace requirements where maximum strength-to-weight ratio matters more than cost. It uses zinc as its primary alloy addition (along with magnesium and copper), which produces tensile strength around 83,000 psi — nearly twice that of 6061. That is roughly the strength of mild steel at about one-third the weight.
That strength premium comes with tradeoffs: 7075 is significantly more expensive, machines somewhat differently (more galling tendency), has poor weldability (should generally not be welded), and has lower corrosion resistance than 6061. Most applications using 7075 require a coating or anodize for corrosion protection.
Strength Comparison in Practice
6061-T6: tensile 45,000 psi, yield 40,000 psi. 7075-T6: tensile 83,000 psi, yield 73,000 psi. That is a factor of roughly 1.8x in both tensile and yield. If you have a stress calculation showing 6061 is insufficient for the load, 7075 may solve it without switching to steel. If 6061 is adequate, the extra strength of 7075 is not worth paying for.
Weldability
This is the most important practical distinction for fabricators: 6061 welds well with 4043 or 5356 filler and is a common choice for welded aluminum assemblies. 7075 should generally not be welded. The zinc-containing alloys are susceptible to hot cracking during welding, and the heat-affected zone loses most of its strength. Welded joints in 7075 can be dramatically weaker than the parent material. If your assembly involves welding, use 6061.
Machinability
Both alloys machine well compared to stainless or alloy steel. 6061 is generally considered slightly easier — cleaner chip formation, less tendency to gall against tooling, and more forgiving of modest tooling wear. 7075 machines fine with sharp carbide tooling but can be more demanding. For high-volume production on either alloy, solid carbide tooling and good coolant are standard practice.
Corrosion Resistance
6061 has good corrosion resistance and can be used bare in many indoor and atmospheric environments. 7075 has fair corrosion resistance — significantly worse than 6061. Most 7075 applications use anodizing or other coatings to protect the surface. Do not specify 7075 bare in corrosive environments.

Yes, 7075 is a heat-treatable alloy. T6 is the most common temper (solution treated and artificially aged). T73 is an over-aged temper that sacrifices some strength for improved stress corrosion cracking resistance — used in thick plate applications.
What is the aerospace-grade aluminum?
7075 is common in aerospace structural applications. 2024 (copper-based alloy) is also widely used in aerospace for fatigue-critical parts. For most non-aerospace applications, neither grade is necessary — 6061 is the right choice.
